Interior - Seats - Stripping Down

Now that the body is chopped and in place, one of the first priorities before getting too carried away with fibreglassing the revised body, is to ensure we can fit in the car (enough headroom) and that we can see out okay, particularly through the windscreen.

Below are the seats I am going to use. They are from a 5 Series BMW and are fully electric. Forward and back, front up and down, rear up and down, back of the seat tilt forward and back.....and last but not least electric headrests. Yep thats right, electric headrests!!


Just one problem with these seats though....they are way too big and bulky and sitting on these I would find it easier to drive the car looking out through the sunroof. So now I need to alter that. Firstly I take off the plastic trims.



Once they are off I can access the large screws that attach the seat back to its hinge. They are hinged so that the seat back can be tilted forward and rearward.


Once I had separated the seat back I found I had a wire to deal with. This goes from the control box in the seat base, through the hinge and up to the motor that raises and lowers the headrest.....did I tell you these seats have electric headrests!!!! In this next picture you can see the wire coming from the control box on the left, coming out of the hinge and then disappearing again, back into the seat back on the right.


I need to pull this wire out which means unplugging.....then removing the plug off the end of the wires so that it will be thin enough to thread back through the hinge.

Here is the plug, still plugged in.


Now its unplugged.


And here it is with the plug taken off the wires. It will fit through the holes in the hinge now.


Now the seat back can come away. You can see in the picture below, the headrest motor attached to the side of the seat (top of picture) and a cable coming off it. This is a flexible drive (a bendable rod if you like) inside an outer casing. The motor turns the flexible cable inside the casing and this in turn winds the headrest up and down depending on which way the motor turns.


The next step is to remove the upholstery. You can see here it hooks over some little metal claws inside the seat where you can't see when the seat is all assembled.


The upholstery is easily removed by pulling it away from these claws.


Then the whole seat cover pulls up and off the seat back. I will use this seat back frame as it is, but it will be upholstered with new materials and in a colour that matches the car of course. It will hopefully be a little less bulky than the BMW original.


Next step is to strip the seat base. Firstly I need to remove the seat base from the tracks/frame that it is attached to. There are two bolts on each side. They are in the middle of the two photo's below.



Once they were undone, the seat cushion came away from the frame with ease.


You can see there is 1 motor up under the cushion. This one controls the angle of the seat back, so in effect what it does is operates the hinges on the side of the seat. Closing the hinge angles the seat back forward and opening the hinge angles the seat backwards.

Here is a close up of that motor once the upholstery was removed.



Then in the bottom of the seat you can see there is a series of 3 motors and a control box. The control box is full of relays that are controlled by a switch panel that the driver operates. The 3 motors in the base are for tilting the front of the seat base up and down, tilting the back of the seat cushion up and down and lastly for moving the seat forward and back depending on how long you are in the legs.

Here is a close up view. The control box is the square black thing and the motors all have a yellow sticker on them.


Once I had the upholstery off the seat base I was able to remove all the inner sprung framing. This is about 8 inches (200mm) thick and made for real comfy seats, but I can't have anything that thick. Every inch (25mm) I can save in thickness improves vision out of the car immensely


So I am left with this thin little frame. Much better but now I need something to add the upholstery too.


Thanks to modern cars I have been able to raid a Toyota Vitz for a couple of seats that are about to become organ donors for my BMW seats.

Here they are before I stripped them down. They are no good to me as they are manual and electrics is the name of the game here, but they do have one part that will be very useful.


So here we go again, pulling the upholstery off.



With the seat back removed and the upholstery stripped off the base, this is what we find. No thick springs here, just a very thin metal bucket that is bum shaped. I have spoken to the upholsterer and I can get away with as little as 2 inches (50mm) of foam so in total rather than sitting on a seat that is 8 inches thick I will be able to get this seat down to about 3 1/2 inches or 90mm thick. Less than half the original.


Here you can see the tin bucket removed from the Toyota frame.


And here it is added to the old BMW frame. 


Next I will modify the mounts for the motors in the base and maybe some of the framework before affixing the tin bucket to become a permanent part of the seat structure. Watch for another update on this coming up.

Body - Roof Chop


With the body already channeled (you will remember this is when the body is slipped down over the chassis to make it look lower) in the case of my car....more at the front than the back to make it lean forward.

You can see just how far the body has been made to lean forward if you double click on the photo below to enlarge it, then look at the bottom of the door opening. You can see a gap between the fibreglass that is sitting on top of the chassis and the bottom of the door opening. These two pieces of fibreglass were joined until I split them. You can also see how the opening is bigger toward the front of the door. This is because the front of the body has been dropped further to give it more rake or slope down toward the front.


The next job is to cut the roof off and lower it down. This will make the car look even lower. I will also lean the roof down in the front to give it even more rake. I will also need to cut the windscreen frame out and lean that back. This not only makes the car look more modern with a raked screen it is also essential as the lower you drop the roof, the shorter it becomes so the windscreen has to be leaned back to meet it.

Before I started though you might recall I mentioned I wanted Stan Andrews (my friend who has spent many years working with fibreglass) to check I was on the right track before I took the angle grinder anywhere near the body. Well Stan kindly popped round on Friday night and gave me the green light. It was good getting his input and thoughts on how to go about it. Thanks Stan much appreciated.

Okay, so here we go.....the first cuts. You can see in this next photo that I left little bits uncut while I went and cut the other pillars. This so it would stay together until I was ready. Those last little bits were cut through with a hacksaw blade while I steadied the roof with the help of my beautiful assistant Bill Dobbin.


Here you can see that lovely assistant, Bill, sweeping the dust off the body. The fibreglass dust makes a real mess and its like its electrostatic. It sticks to everything! This is why we are cutting outside.

 
Here we have it, the roof is off! This is the point where you decide if you want a Roadster instead of a Coupe. Tell you what it would make this exercise a whole lot easier!


But no....I'm not holding back now, lets go for broke and cut that windscreen out too!


There that's done it! No going back now. 

The next step is to tuck the roof down inside the body until you get it to the desired height and rake. Here is the first look at that. Its just sitting there with clamps and props at this stage.


After many hours of trimming, trialling for fit, checking for squareness, checking angles etc. the body is pretty much looking how I want.


So has it been all that radical? Well here's how much came out of those rear pillars and it sloped down even more in the front. So yeah its fairly radical.


It might be hard to tell from these next pics, but the first is standard height, the second is after its been channeled and the third is after its been chopped. They've all been taken from pretty much the same angle, so check a few reference points like how much you can see above the roof etc. Anyway here they are...

STANDARD - you can see a sticker in the background where the dashboard of the car will be.

CHANNELED - Can't see the sticker anymore. The front has dropped that much.


CHOPPED - Look how much of the cupboards you can see over the roof now! Total height 54 inches or 1.38m.


Here's what it looks like from a couple of other angles. 



I wonder though after being sent this picture if I have chopped it enough. My roofline isn't below the engine yet!


Nah just kidding it will never be chopped like that. I have to say though I really did enjoy my first attempt ever at chopping a car. So much so that I thought I might start on the wife's Suzuki!

Body - Timber Framing - Ready to Chop

I have channeled the coupe body already which means the body has been allowed to slip lower down over the chassis. This reduces the overall height of the car and gives the illusion of the car being closer to the ground.

The next stage is to chop the roof. This not only lowers the car further but it also changes the proportions making the car look a bit more agressive.

Before you can do that though it is essential to brace the body with wood so that the whole thing doesn't collapse once the roof is cut away. As you can imagine the roof is like the brace across the top holding all the sides together. Without that the sides would just flop around.

These next few pics show the timber framing inside the body. Next stage is planning where I am going to cut....more on that later but not until Stan "the fibreglass man" Andrews has been to give me some much needed advice.




Lastly, today has been a bit of a sad day. I lost my workshop mate. Sophie our cat who just loved being nearby, was a real good companion. It didn't matter if I was writing this blog in the study or if I was working in the shed. She was never far away.

Unfortunately today though she appears to have been hit by a car and had a badly broken jaw and what looked liked some pretty major internal injuries, so we had to put her down.

Anyone who has called in and helped me with my hot rods will recall her sitting in her favourite spot in her basket on top of my parts storage cupboards. From this vantage point she could see what was going on outside, through the venetian blinds, and also had a great view from which to watch all the goings on. It didn't matter if it was hammering, welding, grinding, fibreglassing, painting, swinging a few tools or just polishing, she didn't seem to mind the noise and was always there.

And here she is in that favourite spot on top of the storage cupboards in the shed.


I'll really miss her.

Body - Comes Home

I made a trip out to Kumeu  on Friday before the big weekend of the Kumeu Classic Car and Hot Rod Show got underway. I managed to catch up with Lynda and Robin from Koop de Glass and to see the body in person for the first time. Pretty exciting!

As you can see they are doing plenty of parts they have some stuff for Falcons, Torana's and the likes of Ford Pop's. They also have quite a range of Model A, 32 Ford and of course 33 Ford stuff like mine.


I wasn't picking up the body until Sunday afternoon as I wanted to leave the body with Robin and Lynda so they could use it to display and hopefully take orders over the weekend. It also gave me a chance to get the chassis sitting at ride height and also to put up my stands that I'd made a while back that have the height and angles that the body will be modified to follow. If you double click on the next photo you will be able to see them a bit more easily. The top string is the line the roof will follow and the bottom string is the line the bonnet will follow.


Late Sunday afternoon it was back to Kumeu to pick up the body. Here you can see my mate Bill Dobbin helping with lifting duties.


That was before Robin came and showed us how its done "Flintstone Style"


Then with an easy lift, Robin, Bill and his son Jamie, had the body sitting on the trailer, ready to be strapped down.



Ahhhh home at last and sitting in position on the chassis. Now you can see those lines. Remember the top string is the roof line.


Here I have put some arrows on the body showing where the roof will come down to.


The top arrow shows where the roof will come down to and the two lower arrows show where the bonnet line will come down to. 


The dropping of the roof will be achieved largely by chopping the roof off the car, shortening it and dropping it down at the right angle, but this will also be contributed to and the bonnet line will come down as a result of lowering the body over the chassis. To do this I will need to cut the flange (I will cut along the line in this next photo) that the body sits on the chassis with. This will let the body slide down lower.

Lowering the roof is known as chopping and lowering the body over the chassis is known as channeling, so ultimately the car will be chopped and channeled.


Okay so at last the body is home....am I happy? You bet I am! Cheers.
